Rust Never Sleeps

There's a song somewhere with a lyric like that, isn't there? In all the challenges that auto repair can come up with rust is big one. It is always happening, day and night, sitting still or while the vehicle is in motion. Here is a classic example.
A 2002 Toyota Sienna mini-van came into the shop this morning. Customer complaint of a check engine light on and
"a noise like a bad muffler". A scan of codes turned up a P0420, in english it means the catalytic converter has low efficiency as tested by meauring oxygen content in the exhaust around the pre-cat oxygen sensor and post cat oxygen sensor. The difference is compared and calculated in a lookup table to see if the catalytic converter is doing its job properly. This one was tested and failed. But it was how it failed. On inspection the post cat oxygen sensor had fallen out of the pipe due to the mounting bolts rusting away. A unique failure to say the least. Now we are faced with the repair of drilling out the rusted bolts and tapping new holes in the pipe OR replacing the pipe which also contains the catalytic converter to the tune of $1200 for the pipe alone. I'll let you know how it goes in another post.
